DVDA creates bad MPEG file?

I created a project about 3 years ago - my first somewhat complicated one.

As I now have 3 years more experience and a particle generater, I wanted to make the menus more like I had originally envisioned them. Also, I wanted to correct some navagation problems I have learned how to get around.

This project is has 2 video streams, AC3 audio and 2 sub titles - it is about 50 min long.

I updated some of the clips in stream 1 (more things I had learned over time). And added 2 seconds of black to the end of both streams (for the navagation corrections) - both streams are the same length.

Rendered both streams with Vegas 8.0 as uncompressed AVI.

Created the DVD with DVDA4.5 in Vista 32. Which took about 2 hours. Came back to a box saying: "Warning: An error occurred while writing a file.
Invalid data was encountered when processing an MPEG file."

As the only MPEG files I had were 4 separate short ones, I copied the project, deleted the main 2 video stream item (and audio and sub titles) and created the DVD - all was OK. What was left played back OK with Windows Media Player.

Next I copied the project and deleted the second video stream - all was again OK. Another copy of the project and remove the first video stream (requires deleting the second stream and replacing the first with the second video - you can't delete the first video strem!) Again, all was OK.

So thought it might be DVDA45 (I had a problem with multiple video streams and chapters a while back and it took me a year to convence Sony there was a problem - they fixed it the next version (with no mention in the release notes). So, I created a short (6 sec.) 2 video stream with 2 chapters - that worked OK.

Next I tried it with DVDA5 in Vista 64 on the same PC - took 3 hours this time, but with the same message. (Took longer??? Yes, it did!)

Next I went to another PC and tried with DVDA4.0b (created the original on that). It took 3 1/2 hours (partly because it was going across a GIGA bit switch). But got the same message again.

I had been watching it during the last 2 tries and saw it was in the 'processing 41 of 47 video items' part and about 80% done.
#41 was taking the most tme so I gathered it was for the main 50 min. item (building the multiple angle part).

So, as the MPEGs I had (created by Vegas by the way) worked OK and each stream worked OK, I can only gather that the MPEG it's talking about is the one DVDA is creating.

Any idea as to what to try next? Or how I can 'fix' it?
